Custom Pallets vs. Standard: When Does Custom Make Sense?

The 48×40" GMA pallet is the workhorse of American logistics. But it's not the right fit for every application. Here's when custom pallets make financial and operational sense.

When Standard Works

If you're shipping standard-sized cartons to retail or distribution centers, stick with the 48×40" standard. It's the most affordable option (especially used), fits standard racking and trailers perfectly, and is universally accepted by receivers. Don't overcomplicate what doesn't need complicating.

When Custom Makes Sense

Odd-sized products: If your product doesn't fit well on a standard pallet — too long, too wide, or an unusual shape — overhang creates instability and damage risk. A custom pallet sized to your product can reduce damage claims and improve stacking efficiency.

Export shipping: Standard containers (20' and 40') aren't optimized for 48×40" pallets. Custom euro-style pallets (1200×800mm) or other sizes can dramatically improve container utilization. We've seen clients fit 20% more product per container just by changing pallet dimensions.

Heavy loads: Standard pallets are rated for approximately 2,500 lbs dynamic load. If your product exceeds this, a reinforced custom pallet with additional stringers, thicker boards, or hardwood construction is essential for safety.

Display pallets: Retail display pallets (quarter pallets, half pallets) are inherently custom. They need to look good, fit specific shelf configurations, and sometimes include branding.

The Cost Reality

Custom pallets cost more per unit — typically 30-60% more than standard used pallets. But if they prevent product damage, improve container utilization, or enable a retail program, the ROI can be significant. We always recommend running the numbers on your specific use case.
